Design for manufacture: when smart forming can reduce welding

How bends, returns, tabs and self-locating features can simplify an assembly before it reaches the welding bench.

Begin with the function of the joint

A welded joint may be essential for strength, sealing or appearance. In other cases it is simply the most obvious way to join two flat pieces. Reviewing the shape before release can reveal opportunities to form one part instead of fabricating several.

Features worth considering

  • Folded returns that add stiffness without a separate reinforcing strip.
  • Tabs and slots that locate parts before welding and reduce jigging time.
  • Hems that create a safer, stiffer edge on thin sheet.
  • Common bend radii and tool-access clearances that reduce press-brake setup changes.
  • Reliefs positioned to prevent tearing or distortion where bends meet edges.

Do not remove a weld blindly

Forming changes grain direction, bend allowance, tool access and the flat pattern. The right answer depends on material, thickness, load, finish and quantity. Involve the fabricator while the CAD can still change, then compare the complete manufacturing route rather than one operation in isolation.
